In today’s competitive food industry, every gram counts. Yet for many producers, the hidden cost of overweight packing quietly eats into profits- batch after batch, day after day. Whether caused by outdated automation or imprecise manual work, even the smallest overfill adds up fast across high-volume operations.

Why Overweight is a Problem

Conventional packing lines, whether manual or semi-automated, simply weren’t built for the speed, precision and adaptability today’s processors demand. Many rely on static workflows, basic scales or fixed-weight assumptions that fail to account for real-time product variation. As a result, operators are left making manual estimations or overfilling to stay safe, leading to product waste and rising labour inefficiencies. These systems also struggle to adapt to different product types, portion sizes or packaging formats without costly reconfiguration or downtime. As production volumes scale up, so do the losses- turning what seems like minor inefficiency into a major operational drain.

And when you consider that raw product accounts for around 75% of total manufacturing costs, the impact of even small packing inefficiencies becomes crystal clear. Unlike administrative expenses- which typically make up just 25%- raw materials are where the bulk of your investment lies. That means every gram of giveaway in packing process is not just wasted product, but wasted profit. In high-volume operations, consistent overpacking can quietly drain tens and even hundreds of thousands in lost yield over time. Minimizing that waste isn’t just a matter of operational excellence- it’s a direct path to stronger margins and long-term competitiveness.

How We Would Like the Packing Process to Look Like?

Imagine automated packing line that thinks before it packs. One that doesn’t rely on rough estimates or fixed weights, but instead calculates in real time the most efficient product combinations to stay just at the target weight, not over. Picture a process where the machine does the math for you, weighing, analyzing and deciding the perfect product match faster and more precise than any human ever could. A system smart enough to adapt to different products and packing formats, yet precise enough to ensure quality in every pack. In a world where margins are tight and volumes are high, this kind of intelligence isn’t just nice to have- it’s real reason to be ahead of the competitors.

PERUZA Reduced Giveaway Line- Next-gen Packing Line

It’s not an imagination anymore, we have made a solution, which is truly like that. PERUZA Reduced Giveaway Line is not just another packing machine- it’s a smart, high-speed system built to reduce giveaway, increase yield and adapt to your production in real time.

Why Smart Packing Isn’t Just About Speed Anymore https://peruza.com/blog/software-solutions/the-digital-transformation-of-packing/ Wed, 16 Apr 2025 14:28:42 +0000 https://peruza.com/?p=10219 In this blog post you will understand what is giveaway in production and how the giveaway is big problem for manufacturers.

The post Why Smart Packing Isn’t Just About Speed Anymore appeared first on PERUZA.

]]>

In today’s fast-paced manufacturing environment, particularly within the food industry, the focus of smart packaging has evolved beyond mere speed. Modern operations now prioritize traceability, sustainability and data-driven decision-making. Manufacturing Execution Systems (MES) have become essential tools in achieving these goals, offering real-time insights and control over production processes.

The Evolving Role of MES in Packaging

MES platforms serve as the bridge between enterprise-level planning and shop-floor execution. They provide real-time monitoring and control of manufacturing processes, ensuring that each step, from raw material intake to final packaging, is optimized for efficiency and compliance. While fast packing remains important, it’s no longer enough in a landscape where accuracy, traceability and quality are equally critical. High-speed lines that produce overweight, underweight or mislabeled products can lead to financial losses, customer complaints or regulatory issues. By integrating MES into packaging operations, manufacturers gain the tools to move beyond speed- achieving precise control over product weights, minimizing waste, improving labeling accuracy and maintaining full traceability with confidence.

Reducing Giveaway and Controlling Product Weight

Product giveaway- the excess amount of product packed over the target weight- remains a hidden cost in many operations. While a few grams may seem minor, over time and across thousands of units, it results in significant loss (see the blog post with a real case study of lost money because of the overweight). MES systems installed at packing stations offer precise, real-time weighing data that alert operators or supervisors when weights consistently exceed or fall short of specification. Overweight packages trigger opportunities to fine-tune filling processes, while underweight detections help catch potential compliance issues before they reach customers- who today have little tolerance for inconsistency. With an MES in place, manufacturers make smarter decisions based on trends, avoid fines or returns and reduce unnecessary product loss.

Strengthen Traceability and Compliance

Traceability has become a non-negotiable aspect of food manufacturing, driven by stringent regulations and consumer demand for transparency. MES systems enable comprehensive tracking of products throughout the production cycle. This capability ensures that, in the event of a recall or quality issue, specific batches can be quickly identified and addressed- without needing to pause or cancel the entire production line. Instead of blanket shutdowns, operators can isolate only the affected time window or batch, minimizing downtime, reducing product loss and maintaining smooth operations. This level of granularity not only protects brand integrity but also strengthens customer trust through responsible, data-backed decision-making.

Sustainability Through Data-Driven Decisions

Sustainability is no longer just a corporate social responsibility buzzword; it’s a critical component of operational efficiency. MES platforms provide the data necessary to identify areas of waste, optimize resource utilization and implement continuous improvement initiatives. By analyzing production data, manufacturers can make informed decisions that align with both environmental goals and bottom-line objectives.

Spotlight on ScanPlant NG

ScanPlant NG, developed by Accuratech, exemplifies the capabilities of a modern MES tailored for the food industry. Its modular design allows for customization to specific production needs, ensuring seamless integration with existing systems. The platform offers real-time management of packing, weighing and labeling processes, supporting unique item numbering for full traceability. It can automatically detect weight deviations, interface with a wide range of equipment- from basic scales to advanced industrial terminals- and provide intuitive dashboards to keep operators and managers informed. ScanPlant NG doesn’t just collect data- it transforms it into actionable insights for better quality control and operational precision.

Conclusion

The paradigm of smart packaging has shifted to encompass more than just speed. With the integration of MES systems like ScanPlant NG, manufacturers can achieve enhanced traceability, sustainability and operational efficiency- while also significantly reducing product giveaway and packaging errors. Embracing these technologies is not merely an option but a strategic imperative for staying competitive in today’s increasingly data-driven and quality-focused manufacturing landscape.

The Key to Efficient Fish and Poultry Processing https://peruza.com/blog/fish-processing/the-key-to-efficient-food-processing/ Fri, 21 Mar 2025 11:32:21 +0000 https://peruza.com/?p=10196 In this blog post you will understand how important is the first step of processing- product grading by size or weight.

The post The Key to Efficient Fish and Poultry Processing appeared first on PERUZA.

]]>

In the world of food processing every step matters. Before products are processed, portioned or packaged, they usually need to go through one crucial stage before: grading. This is the process of sorting products based on physical characteristics such as size or weight to ensure consistency and optimize downstream processes.

Whether you’re working in a fishery handling tons of herring or a poultry plant preparing chicken fillets, automated grading systems can significantly improve both product quality and production speed.

Why Grading Is Important

Grading plays a vital role in maintaining processing efficiency and final product quality, but its importance goes beyond internal operations. Let’s break it down:

  • Processing Quality

Uniform products are easier to portion, cook or package. Machines that cut or pack rely on consistent sizes or weights to work correctly. Grading ensures that only suitable products move forward, reducing waste and machine errors.

  • Consumer Expectations

In the retail world, presentation matters. When a consumer opens a package of chicken fillets or frozen herring, they expect the contents to be uniform. Uneven product sizes can lead to dissatisfaction, overcooking or undercooking and even lost customer trust. Grading helps deliver a professional, premium look that meets customer expectations.

Manual vs. Automated Grading

While manual grading by hand is still practiced in small operations, it falls short in large-scale environments where speed, precision, and consistency are must. Manual grading is labor-intensive, less accurate and can introduce variability that automated systems eliminate.

Automated graders — whether roller graders or flow graders— offer:

  • Improved hygiene and product handling
  • Higher throughput with fewer workers
  • Better traceability and data collection

Grading Small Fish Like Herring – The Role of Roller Graders

For smaller products like herrings, shrimps or mackerels size-based grading is typically the most effective. Here roller graders come into play.

Roller graders work by letting fish pass over a series of rollers with increasing gaps. As the rollers rotate, fish fall through the gaps that match their width. This is a fast and efficient way to sort products into different size categories for further processing like batching, marinating or packaging.

Key advantages:

  • High-speed throughput
  • Minimal handling, preserving fish quality
  • Suitable for wet and slippery products like herring

Roller graders are widely used in fish processing facilities where consistent size distribution improves portioning and enhances product appearance in the final packaging.

Grading Poultry Fillets by Weight – The Precision of Flow Weight Graders

When processing bigger products, for example poultry fillets, whole fish or cuttlefish, weight becomes the critical factor. Customers expect packs of chicken fillets to have not only uniform size but also precise weight distribution. This is where flow graders excel.

PERUZA Flow Weight Grader is engineered to grade very precisely and fast medium to large products. It dynamically weighs each product as it moves through the system and sorts it into designated weight categories. This enables processors to:

  • Create uniform retail packs
  • Minimize product giveaway with target batching
  • Meet strict portioning requirements for foodservice or export markets

PERUZA Flow Weight Grader can grade up to 120 products per minute. It also features smart software that tracks grading results in real time, helping processors make data-driven decisions.

To Sum Up

Grading is not just a technical step — it’s a strategic advantage in fish and poultry processing. From roller graders for herring, shrimp or mackerel to precision flow weight graders for poultry fillets, whole fish or cuttlefish, modern grading systems help producers meet both operational goals and consumer expectations.

The Digital Transformation of Dairy Processing https://peruza.com/blog/software-solutions/digitalization-dairy/ Tue, 18 Feb 2025 12:54:21 +0000 https://peruza.com/?p=10130 In this blog post you will understand what is giveaway in production and how the giveaway is big problem for manufacturers.

The post The Digital Transformation of Dairy Processing appeared first on PERUZA.

]]>

The dairy industry has long been a cornerstone of food production, providing essential products such as milk, cheese, and yogurt to global markets. However, traditional dairy processing methods often struggle with inefficiencies, traceability issues, and compliance challenges. With the rise of digitalization, Manufacturing Execution Systems (MES) are transforming dairy production, enabling better control, automation, and data-driven decision-making. This blog explores how MES integrates with dairy processing, improving efficiency and compliance while providing real-world examples of its impact on dairy plants.

The Shift from Traditional to Digital Dairy Processing

For decades, dairy processing has relied on manual monitoring, paper-based record-keeping, and isolated automation systems. These methods, while functional, often lead to inefficiencies, human errors, and compliance challenges. The growing demand for higher-quality dairy products, coupled with strict food safety regulations, has made digital transformation a necessity.

Modern MES solutions bridge the gap between enterprise resource planning (ERP) systems and plant-floor operations, providing real-time visibility into production processes. By implementing MES, dairy plants can track raw materials, monitor processing conditions, and ensure consistent product quality, all while minimizing waste and improving operational efficiency.

How MES Integrates with Equipment to Improve Efficiency

One of the most significant advantages of MES is its ability to seamlessly integrate with production equipment. Dairy processing involves multiple stages, including milk reception, pasteurization, fermentation, and packaging. An MES system collects real-time data from these processes, providing operators with insights to optimize performance.

Key integrations include:

  • Automated Milk Reception. MES ensures accurate tracking of milk volumes, quality parameters, and supplier details, reducing errors in inventory management.
  • Process Monitoring. Sensors and IoT devices connected to MES provide real-time data on temperature, pressure, and humidity, ensuring optimal processing conditions.
  • Packaging and Labeling. MES ensures accurate labeling, weight control, and compliance with traceability regulations, reducing human intervention and errors.

By integrating MES with smart manufacturing technologies, dairy plants can achieve increased efficiency, reduced downtime, and improved compliance with industry standards.

Boosting Traceability and Compliance in Dairy Production

Food safety and traceability have become top priorities in the dairy industry. Regulations such as the FDA’s Food Safety Modernization Act (FSMA) and EU food safety laws require producers to maintain detailed records of ingredient sources, processing conditions, and distribution channels. Traditional record-keeping methods make compliance cumbersome and prone to errors.

MES addresses these challenges by providing end-to-end traceability, allowing dairy producers to:

  • Track Ingredients. Monitor milk batches from farm to final product, ensuring product authenticity and quality.
  • Automate Compliance Documentation. Generate real-time reports for audits, reducing administrative workload.
  • Improve Recall Management. In the event of a contamination issue, MES enables rapid identification and removal of affected batches, minimizing losses and protecting consumers.

Unlocking the Potential to Reduce Giveaways and Overproduction https://peruza.com/blog/software-solutions/unlocking-the-potential-to-reduce-giveaways-and-overproduction/ Wed, 05 Feb 2025 15:29:26 +0000 https://peruza.com/?p=9977 In this blog post you will understand what is giveaway in production and how the giveaway is big problem for manufacturers.

The post Unlocking the Potential to Reduce Giveaways and Overproduction appeared first on PERUZA.

]]>

In today’s food processing industry, achieving operational efficiency and maximizing earnings depend on managing key factors like product giveaways and overproduction. With raw food accounting for approximately 75% of manufacturing costs—compared to just 25% for administration— minimizing waste can lead to significant savings. But what exactly does product “giveaway” mean, how much can be saved, and how can businesses capitalize on this opportunity?

What Is Giveaway?

The term “giveaway” refers to the extra product included in a package beyond the labeled weight or volume. For instance, if a package is labeled to contain 500 grams but actually contains 525 grams, those additional 25 grams constitute the giveaway. While this might seem like a small difference, over time and large production volumes, it translates to significant losses in potential revenue.

Let’s take a closer look at how this affects your bottom line. If you’re selling products at a fixed weight basis and the package consistently contains more than promised, your company is effectively giving away extra product for free, reducing overall profitability.

Why Focus on Reducing Giveaways?

Reducing giveaways can lead to significant cost savings, improved operational efficiency, and enhanced profitability. Here are some key ways to achieve this:

  1. Automated and Advanced Batching Equipment. Precision batching systems ensure accurate measurements during production, reducing overproduction and minimizing giveaways.
  2. Automated Check Weighing Devices. These systems continuously monitor the weight of packages, allowing for real-time adjustments to maintain accuracy.
  3. Packing and Labeling Solutions. Both manual and automated systems can streamline processes and improve consistency in packaging.
  4. Software Solutions. Implementing software to monitor and manage packing operations provides actionable insights and enables tighter control over production processes.

How to Calculate Giveaways

Understanding your giveaways begins with measurement. Below are examples of how giveaways are calculated across different food processing sectors:

These examples show how even small differences can add up, significantly affecting costs over time. For instance, just 10 grams of overweight can result in a 5% giveaway.

Now, let’s take a look at how much you could lose annually with a 5% giveaway and how reducing it by 3% could lead to significant cost savings.

A Business Case Study

Let’s consider a hypothetical scenario to demonstrate the potential savings:

Scenario:

  • Daily Production: 10 tonnes of product A
  • Production Days: 250 annually
  • Sales Price: €1.50 per kilogram
  • Current Giveaway: 5%

Calculation:

In this case study reducing the giveaway by just 3% saved a company over €112,000 annually. While the numbers are hypothetical, they are realistic and reflective of actual industry scenarios.

Other examples

Dairy products manufacturing example

Imagine a dairy company producing yogurt in 1-liter bottles. By using advanced check weighing devices and monitoring software, they notice a consistent 0.05-liter overfill in each bottle. Over a year, this small overfill results in a substantial loss. With optimized equipment and monitoring, they bring the overfill down to 0.01 liters, saving thousands of euros annually.

Snack Food manufacturing example

Or consider a snack food manufacturer that reduces its giveaway percentage from 5% to 3% by implementing precision packaging technology. Over time, the financial and resource savings dramatically improve the company’s profitabilit

ScanPlant Solution

Here is an example of a Scanplant NG packing station allow to weight various type of products, and managing the give aways through upper and lower limits on the product being weighed and labelled (see in the photo inside the red square).

Later with this control it is possible to move the products, which are outside the weight range, to the reject and make the production and business decisions better.

Ready to Unlock Your Potential?

As we’ve seen, reducing giveaways isn’t just about cutting costs—it’s about optimizing operations and maximizing profitability. With the right tools and strategies, businesses can achieve significant savings while maintaining product quality and customer satisfaction.

As industries increasingly embrace automation, palletizing has emerged as a critical area for improving efficiency and productivity. Automatic palletizers offer a seamless solution to stacking and organizing products, eliminating the need for time-consuming and labour-intensive manual processes. By enhancing speed, accuracy, and load stability, these machines have revolutionized the end-of-line operations for businesses across various industries. In this blog, we’ll delve into five compelling reasons why investing in an automatic palletizer can elevate your production process, reduce costs, and create a safer, more efficient workplace.

Prioritized Employee Well-Being

One of the most significant advantages of investing in an automatic palletizer is its ability to prioritize employee health and safety by eliminating the physically demanding tasks associated with manual palletizing. Repeated heavy lifting, bending, and stacking can lead to long-term injuries, fatigue, and workplace accidents, all of which negatively impact employee morale and productivity. Automatic palletizers take over these heavy tasks, creating a safer and more ergonomic work environment for your team.

Reduced Labour Costs and Enhanced Efficiency

Automatic palletizers are a game-changer when it comes to reducing labour requirements while maintaining high productivity. By automating the palletizing process, businesses can achieve significant cost savings by reallocating or minimizing the need for manual labour. This reduction in manual intervention not only cuts labour expenses but also minimizes errors, ensures consistent pallet quality, and allows remaining staff to focus on higher-value tasks. With less dependency on manual labour, companies can optimize operations and improve overall production efficiency without compromising output quality.

Integrated Quality Control for Enhanced Accuracy

Automatic palletizing systems can be seamlessly equipped with advanced quality control mechanisms to ensure only the best products are processed and shipped. These systems can quickly detect issues such as broken boxes, improperly sealed cartons, or incomplete packaging before they are palletized. By integrating sensors, vision systems, and automated rejection mechanisms, the palletizer becomes a dual-purpose tool—optimizing both product stacking and quality assurance. This real-time inspection not only prevents defective products from reaching customers but also reduces rework and waste, saving both time and resources. With the added capability of fast quality control, automated lines ensure consistent product standards while maintaining high-speed operation, ultimately boosting customer satisfaction and protecting brand reputation.

Integration with Smart Factory Systems

Automatic palletizers can integrate seamlessly with Industry 4.0 solutions, such as Manufacturing Execution Systems (MES), warehouse management systems (WMS), and Internet of Things (IoT) technology, providing a smarter and more connected production environment. These integrations enable automatic palletizers to communicate with other systems in real time, allowing for continuous data gathering, monitoring, and analysis of production processes. By collecting information on factors such as cycle times, machine performance, and product throughput, businesses gain valuable insights into operational efficiency, equipment utilization, and potential bottlenecks. The ability to analyze this data empowers companies to make data-driven decisions that enhance productivity, reduce downtime, and optimize resource allocation.

Case Study of High Speed Palletizer

In a recent project of ours, a manufacturing facility replaced manual palletizing with an automated solution PERUZA High Speed Palletizer, significantly reducing the physical burden on its workforce. Previously, a single operator was responsible for manually lifting and stacking loads equivalent to three tonnes per hour—a task that led to excessive fatigue and increased risk of injury. With the introduction of an automated palletizer, this heavy workload was entirely eliminated, allowing operators to focus on supervising and managing the process rather than performing labour-intensive tasks. This not only improved workplace safety but also boosted efficiency and employee satisfaction.

The PERUZA High-Speed Palletizer, capable of handling up to 30 boxes per minute and assembling 15 five-layer pallets per hour, further optimized labour requirements. The implementation effectively reduced the need for two full-time operators to just 0.5 operators per shift. Now, during a typical shift, a single operator only needs to dedicate half of their time to tasks such as changing recipes and transferring finished pallets to the wrapping machine.

To Sum Up

In summary, the shift to automated palletizing solutions, such as the PERUZA High Speed Palletizer, demonstrates a transformative impact on industrial operations. By eliminating physically demanding tasks, reducing labour costs, ensuring product quality, and integrating seamlessly with smart factory systems, these innovations significantly enhance productivity and workplace safety. As seen in real-world applications, the adoption of automatic palletizers not only optimizes operational efficiency but also empowers businesses to adapt to the demands of modern manufacturing, fostering a safer, more sustainable, and forward-thinking production environment.

In the world of automated packaging, efficiency and precision are crucial, especially when dealing with fragile or uniquely shaped products. As we seen in the previous blog post, in the market there are few different solutions for packaging. Here in this blog post we will see how the side loading case packer stands out as an innovative solution that handles products from the side reducing the damage of the products.

Understanding Side Loader Packaging Machines

Side loader packaging machines are specialized systems designed to automate the process of loading products into packaging from the side, ensuring precise placement and secure packaging. The PERUZA Side Loader is a prime example, capable of handling a wide range of products, including delicate items that require careful handling, such as in the food, pharmaceutical, and consumer goods industries. These machines excel in applications where high-speed, precise alignment is essential, such as packaging irregularly shaped products or those that are prone to damage during handling. By automating the entire process, from box creation to product insertion and sealing, side loaders enhance efficiency while maintaining product integrity.

Key Advantages of Side Loaders

Secure and Smooth Packaging

The main feature of the PERUZA Side Loader is its ability to ensure that the lid remains securely in place as products are smoothly inserted into the box from the side. This is particularly crucial for products that cannot be accessed from the top, such as glass jars, narrow-necked containers, and aerosol cans. The smooth side-loading process minimizes the risk of the lid coming off, maintaining the integrity of the packaging and protecting the product during transportation. All that leads to PERUZA Side Loader is specifically designed to handle delicate products with care, reducing the risk of damage during packaging.

Efficiency and Speed

Side loaders, like the PERUZA Side Loader, are engineered for high-speed operations, significantly boosting throughput. Compared to top loaders or wrap-around machines, side loaders offer faster processes for products that require precise alignment and gentle handling.

Side Loader vs Top Loader vs Wrap-Around Packers

Side load case packers, top load case packers, and wrap-around case packers each offer unique advantages tailored to specific packaging needs. The side load case packaging excels in handling delicate or irregularly shaped products, placing them gently into packaging from the side, which is ideal for items like glass jars or aerosol cans. In contrast, top loaders are designed for high-volume operations, efficiently dropping or placing products into cases from above, which ensures even weight distribution but can be harsher on fragile items. Wrap-around packaging machines, meanwhile, wrap the packaging material around the product, providing a tight and secure fit, making them suitable for more uniform, sturdy products. The side loader stands out for its ability to protect product integrity, while top load case packers and wrap-around case packers are favoured for their speed and efficiency with less delicate items.

Conclusion

In conclusion, the side loader presents clear advantages in automated packaging, particularly for industries dealing with delicate or uniquely shaped products. Its precision, efficiency, and compact design make it an ideal solution for maintaining product integrity while boosting productivity.
